The Challenge

The client managed shop floor operations through a combination of paper travellers, whiteboards, and disconnected spreadsheets. Production supervisors had no real-time visibility into machine status or OEE. Job scheduling was done manually each morning and couldn't adapt to mid-shift breakdowns or material shortages. Quality inspection results were recorded on paper and tallied at end of shift, making it impossible to catch defect trends early. Maintenance requests were communicated verbally, leading to missed work orders, delayed responses to breakdowns, and unplanned downtime compounding across the facility.

The Solution

We designed and built a full Manufacturing Execution System from the ground up. A live shop floor dashboard gives supervisors real-time OEE, machine status, and active job progress across every line and work centre. The production scheduling module presents a Gantt-style visual schedule that updates automatically when jobs start, pause, complete, or get blocked by a shortage. Machine sensor integration feeds vibration, temperature, and pressure readings into per-machine detail panels with threshold alerting. When a sensor reading crosses a fault threshold, the system auto-creates a maintenance work order and routes it to the right technician. The quality gate module records end-of-line inspection results in real time, calculates first-pass yield by hour, and flags defect trends before they become scrap events.
